With the mold finished, you can now reproduce the deck in fiberglass. The build starts by waxing the mold, spraying the OD gelcoat and laying fiberglass. I?ll only show the skin coat as the later stages (coring) would reveal where Dave hides the 2nd set of Hull ID numbers. Feel free to PM me...

Once the plug is polished, it?s waxed (mold release), sprayed with tooling gelcoat, and heavily fiberglassed. The builders also reinforce it with coring to prevent warping. Once structurally sound, the parts are separated leaving the plug and the mold (which is a mirror image of the plug).

I have a few photos of the build sequence I?d like to share. To build the deck mold, you start by building a plug. The plug is made of plywood and dimensional lumber. It is then faired with Duratec and sprayed with gel coat. Once the gel coat cures, it?s polished to remove blemishes.

I own the all-fiberglass garvey. Only the removable floorboards are dynel-sheathed meranti. I echo Tom?s comments. This is a fantastic hull ? hides well and very seaworthy. A few pictures from the season: I couldn?t be happier with the boat.
