I plan on getting a few of these done before the May picnic have a few ideas and improvements on the board.
There are "easy" ways to make stuff like this. How about using the lost wax casting process? Or you can make a sand mold. I don't know much about this but believe it is made for making stuff like this.

It's been over 4 decades since my last metallurgy course but I would nevertheless recommend something welded or forged by a smith. For a casting to stand up to the stresses I think it would need lots of webbing which would make it heavy.

Such a tease! I only saw a couple blurry pictures of a first attempt... will we see something by September?
Have you tried some of the amateur blacksmiths around?
Good suggestion, had not thought about that. Just searched on FB and dropped a question on the Virginia page. Maybe someone will be close...if not, we can try the welding.... laying a bead of weld on the edges of the blade should harden it too?
